So i took delivey of my AK in June, thought id upload some progress that i've made so far!
Delivey day - thanks to my neighbours and John H for the help unloading!

The fun of sorting the nuts and bolts - a fair few were missing or incorrect which was a bit of a nightmare further down the line. Would recommend buying M8, M10 and M12 bolts, washers and nylocks ahead of time. The differing lengths is what makes it a pain.

Looks like you are going to be busy.
Excellent choice in an AK, they are extremely helpful.
If you have any questions, there are a lot of members on the forum that can help.
All the best and enjoy the build.
Rob
Started off assembling the hubs:
Then once geo done i installed the suspension:
Then rear diff fitted - what a b#st#rd that was - the holes didnt line up at all on the front mounting plate. Had to mess around with it for ages and had to drill a hole or two out by a large amount - laser cut brackets and holes my backside.
Then rear arms, hubs and shafts could be fitted - came across another issue there - had been sent the wrong shafts for my hubs. They were too short. So back to AK they went for changing. Quick turnaround and postage credited so cant complain at that.

Went to fit the ABS sensors to run the traction control and found id been sent two different Hubs - one X300 and one regular XJ40. They are the same for everything except the orientation of the ABS sensors - typical.
Will not be swapping them, will just have to drill out one to accept the sensor in the correct orientation.

Fitted the brakes after finally getting the correct bolts for them (both HiSpec and AK misadvised me on different occaisions).

Rebuilt the rack with new inner tie rods and track rod ends. Spacers on the way to extend the rack to the necessary 47.5" for the AK.

Ran the -8 feed and -6 PTFE fuel lines. Would've liked to have kept them on one side howeve the t56 magnum is a sizeable box so not enought space on one side unfortunately.

Measured out and started making up the brake lines. Took a few attempts to get into the swing of it. My ebay POS brake flaring tool was useless so borrowed a friends turret flaring tool. Absolutely worthwhile using.

Then once happy they all fit ok i covered in heat shrink, as much as i love the copper piping they quickly tarnish. The heat shrink hides them away but makes for a cleaner install i feel.

That brings me up until now. Feel like ive made decent progress considering i didnt start until after Le Mans Classic and i've been doing it in my spare time around a newborn. Dad of the year award goes to me obviously ::) ;D
Fuel tank is being made for me currently, baffled, sumped and with central access for internal fuel pump. I didn't fancy having a big fuel pump right next to the prop.
Once i get the power steering hoses back next week then i can properly finish the mounts and recondition the pump then mount them all up.
I can also measure up and cardboard design a dry sump tank to fit in the available space, i already have a tank but dont think its going to fit unfortunately.
Then its just engine and bits and bobs time - currently being finished off in the US and will be shipped over as soon as done.
Engine spec as follows:
402CI 9.2" Deck 4 bolt mains Small Block Ford (ex nascar engine).
Bored and stroked to shift the power band to something more streetable
3.75" Molnar Crank
6" Lunati Signature I Beam rods
Custom Ross pistons with heavy duty pins.
Race Cnc'd 225cc Trick Flow High Ports, lightweight 8mm valves 2.08/1.60
LGM shaft rockers
Custom Cam circa 260/260ish duration mid .600's lift 112LSA
Dry sump
Induction setup:
EFI hardware Billet Race tapered IDA throttle bodies. 55-53-50mm
Custom 3d printed intake manifold with aluminium plates and centre.
Drive by Wire throttle control.
Electronics:
Link Thunder ecu
Sensors for everything. Multiple maps, throttle maps, traction control blah blah.
Wheels:
Wide ;D 17 x 8 at the front (slightly bigger if i can fit them) and 17 x 11 at the rear with 335/35 tyres. Rear arches and tub will be modified to suit.
I'd have preferred to have gone 15" for the classic look but unfortunately with the tyre situation being terrible and expensive currently 17's it is. Also the higher tyre wall of the 15's with this power could have caused some unwanted handling issues.
Wiped down and tucked away until more goodies arrive so i can get stuck in again. Next task is to sort out proper shelving and storage for the garage and my workshop. Really bugging me.

Congratulation on your build to date, Nice tidy build.
Always worth making up a radiator protector screen at this point, as it a pig to get at when the body is fitted.
Another tip, run an empty conduit front to back, that you can run additional wires in at later date, if you ever add anything.

Not a bad idea, I'm not sure what else I could add to the car to be honest though, it's going to be pretty comprehensive! Loom is going to be all custom so hopefully I don't miss anything out!
Radiator screen is a good idea though. I'll have a think about what would be the least visible method.
I am going to use DuPont Nomex
https://www.youtube.com/watch?v=J_DBsf0N8z8
Some have installed it in US and say it only increases radiator temperature a little.
Sprayed black it is not very visible which is the look I wanted.
I will make a frame for it to slide in to and held with fixing or velcro to make it removable to clean.
Nice work, and good to see a Ford engine going in.
[btw who ever told you there is a problem with 15" tyres doesn't know what they are talking about, plenty of choice ;) ]
My thoughts on tyres from my experience.
15 inch Avons best track and dry( Higher wear rate). Cost might put you off at £2k a set.
15 inch Vitour Galaxy R1 ( Great tyre wet and dry. I have done 5,000 miles on these with no moments and great in the wet) V-rated . Great service and value from North Hants tyres.
15 inch BF Goodrich T/A .These were always tracking in wet and white line tracking. Terrible in the wet. They aged and went very hard in short time. Not a tyre I would recommend

It's the cost, sizes and speed ratings unfortunately.
Avons would be great but ££££ and uncertain future after this winter. I can get hold of part worns cheaply at the moment . . But part worns . . .
Galaxy R1's are only H rated in the 295/50's which won't pass IVA for our kind of car.
The rest of the 15" tyres aren't worth mentioning for a normal build let alone 650ish hp.
Soft fitted the power steering mount today. Need to remove bits I don't need, tidy it up and paint.
Then will fab up one more side mount for the pump and two brackets for the cooler.

I will second that about the Galaxy R1's.
For my cob they are 245 60r15's rear and had to settle for 215 60 15's front, would have liked 225's but we're not
available at the time .
These tyres are v rated and they drive nice for road conditions, original tyres that I had were P600 Pirellies
with believe it or not a Z rating and the handling was nowhere near as good as my Galaxies .
The tread pattern was good and in keeping but would not trust them in the wet !
The other thing is that I am not putting 600 horses on the floor, so don't need as much rubber on the
ground .
Chris.

re: Galaxies: That is true, not sure why a 295 tyre, unless authenticity is key....275s are the best compromise.
Surprised you are planning on 600 horses from a small block - that's going to be one special engine working on the limit.
It doesnt matter, as you've made your choice, just curious.

It's not a stock block, it started as a Ford motorsports ex nascar engine and it's built nowhere near it's limits now :)
It's totally too much but it'll be fun haha.
I got a deal too good to turn down really and it just expanded from there . . .
Well it's about time I updated this now I had a fun delivery the other day and finally got to open it yesterday!

My PDM arrived also, managed to get a very good deal on a brand new Hardwire PDM25+, no fuses or relays for me. Can see wirelessly through an app if any overcurrents or trips detected and where. The whole car will be run through this.

So I have a lot to get on with now, I have all the pieces for the fuel system so I can decide locations of everything 100%. Fuel filter, regulator and flex fuel sensor. Can drill the mounting holes for the tank and get all that finished.
I'm teaching myself CAD so I can model up some brackets once I've finalised the design for the ancillaries. Once they are in I can mock up a dry sump tank (the one I have is HUGE and will never fit) and then route all the oil and cooking lines accordingly.
Intake manifold has been roughly designed, some changes to make then can have 3d printed for fitment before being machined and printed for real.

Coming along very nicely and a very nice looking engine. Any ideas what sort of noise levels those exhausts will put out? The certainly look the part.

A lot 😂
110-115 at 4-5k rpm and likely 125db+ at 7k.
Will need some serious noise reduction for IVA
Few more bits arrived and made a bit of progress with some other bits and pieces:
Pedal box, steering rack extension and bush arrived. Will be removing the accelerator pedal and fitting the drive by wire version:
Ran the clutch hard line and had a custom braided line made by HEL to connect to the throw out bearing:

So I mocked up a tank that will fit in the space I have. Early design for the moment, cylinder to de aerate the oil then drain down through baffles to the sump at the bottom. There will be a floor design to channel oil towards the drain plug also.
Small cylinder is for a remote breather/catch can if needed.

Once I get all the dowels and mounting hardware I need the gearbox can go on for good, then measure up for the prop. Can then finalise the locations for the flex fuel sensor, filter and regulator and install them.
Chap should be coming to 3d scan my engine any day now to design the intake manifold so can get a test print done.
Then once dry sump pump arrives and alternator/electric water pump bracket made can bend the water pipes. Then can test fit the body and send the car for wiring and exhaust making.
It'll come along quickly once I get through the tedious bracketry.
Had an intake manifold and my heads scanned today so we can design an 8 stack intake setup for my engine.
Clever how this all works, looking forward to seeing it coming along!
(Excuse the current state of the garage, am mid way through multiple things on the car as am missing little dowels or bolts which is holding me up 🤦🏼♂️ so stuff is everywhere).

Will be doing a test print next for fitment and then can finalise on the final design and get printed/cut!
So some progress has been made regarding my intake manifold. Test print done and mocked up. Jenvey also delivered my ITB's, no air horns yet as waiting until fitted so can work out what height I can use.

Should have the adjusted runners and valley plate mock up soon and can then send off for the plates to be CNC cut and the runners 3d printed in aluminium.
By then the alternator bracket mock up should be done and last few bits should be on their way to me from the US. Then the real work can be done finishing off the gearbox install, as the starter block plate and flywheel dowels were missing from my crate delivery. Once that's in the fuel system can be capped off and prop measured for.
I need to remake the forward clutch and brake lines to move them onto the top of the subframe rather than being mounted on the side. This will give me more room for the lower water pipe as space is at a premium with the dry sump pump being there too.
Also ordered this water crossover which will allow me to cut down from two water inputs to one because of the belt drive im running vs the normal timing chain and cover.
Will also be able to mount the cam trigger off of it.
So I got some time on the car these last few days, made some decent progress.
Installed and torqued the clutch and flywheel now all the dowels turned up.
Re measured for the throw out bearing, spec should be between .100-.200" air gap. I had .730 :'(
My bellhousing seems far too deep for what it should be. So after some discussions and measuring I am having 7mm lathed off the rear and making up the rest with shims.
Whilst waiting to get that back I mocked up dry sump pump. Original idea was to have it on the drivers side but there simply just wasn't space. So I swapped the brackets round and found it fits on the passenger side. Now I need to custom make a hanger and bracket.
Testing how it sits for hose routing:

Ordered up most of the fittings for the dry sump system. Booked the car in for custom manifolds and to have my side pipes fitted and welded.
Full set of ETB instruments ordered and also all the bits needed from S&J.
Plan is to have the gearbox mounted next week and prop measured and ordered. Drawings should be sent off for production for my intake and alternator bracket in a day or two.
Am happy with the progress have made over the last 3 days! Amazing what you can get done when the family are away ;D

Cutouts in the boot worked out nicely for access to everything in the tank. Will neaten up when it comes to taking the body off to do the engine bay and underside.
Checked the height I have for velocity stacks, thankfully more than I expected. Have a solid 4" between the top of the ITB and the bonnet cutout.

Looking forward to my intake manifold arriving in the next couple of weeks or so from production.
In the meantime car loaded up and off to HR Fab for custom manifolds, to attach my no doubt noisy side pipes and to make me up some water pipes!

The next month or so will see some big steps forward! ;D
Ok so about time i updated this thread as a fair bit has happened since September!
Had the intake manifold produced, plates CNC cut from billet and the stacks were 3D printed from aluminium. I then had it all welded together. It came out very nicely, need to grind down the internal welds and the top end is nearly done!

I think this leaves me pretty up to date. Ive got leather and carpet samples through which im going to finalise this week and get the material ordered. Once i get the chassis back i can start to button everything up and fit the final bits and pieces. Then it will be fluids, setting the rockers and getting a date in the book for first fire and heat cycles!
Nice bit of machining and fab' work there. Did the mating faces remain flat during welding?

It lifted ever so slightly but it flattens out when bolted down. If I was to do it again I'd make a few little design changes.
Great work, love the pics.
Are you allowed to use drive by wire for IVA?

Haven't seen anything in the manual as to why I wouldn't?
All Aks with crate LS3'a etc are DBW.

ah OK, thought I had seen a rule on this some years a go, but its probably all changed.
Best of luck with it.
Ok so a bit has happened recently:
Got the chassis back from Redline Tuning after they created the loom. Came in way over original budget which was annoying but they've done a good job.

Good progress should be made in the next couple of weeks, hopefully in March can start the car, perform leak tests and heat cycles then body on to fit the last of the bits!
Can you let me know where you bought the Simpson harnesses, and the spec? Mina are a bit frayed and grubby, but I don't know where to get replacements. Thanks!
Quote from: ddare@sky.com on Feb 15, 2025, 01:40 PMCan you let me know where you bought the Simpson harnesses, and the spec? Mina are a bit frayed and grubby, but I don't know where to get replacements. Thanks!
I got them from summit, code 29065BK. They have the two shoulder straps together on one eyelet which is obviously necessary for the AKs.
Just a side note. USA spec is SPEC16.1 for these belts.
IVA calls for "Note 1: A British Standard BS3254 Part 1 1988 or evidence of FIA 8853-98 approval for a harness belt is acceptable."
So they will not pass at the time of inspection with SPEC16.1 belts.
Another batch update.
Wheels fitted, had to clearance the rear drivers side from the roll bar. As they are not structural that isn't an issue:

However found immediately that engine and box were locked. Pulled all back out and found an issue with the pilot bearing. Replacement was poorly machined so sent to local cobra/engine specialist to machine a replacement.
Finished mocking up the dry sump pump and lines. Final bracket design sorted and sent for laser cutting.

Whilst the engine is out refreshed the engine bay chassis where it had gotten marked during various mock ups in the build.

As soon as clutch all sorted everything will be going back in for the final time. Last few bits on the chassis buttoned up and then body back on.
Then it's loom routing and essentially mapping time!
Seat shells and leather dropped off to the trimmer to start on.
Just read through this thread.
Superb work, bet you can't wait to hear the first startup!
Cheers
Mark
Well had to take the engine and box back out as when trying to set the lash it was all locked up!
Found the cause to be the clutch pilot bearing! The needles had all come out because of poor alignment due to bad machining of the bushing!
Got a replacement and it was even worse! Waaaay too big to even fit in the crank!
So went to my local amazingly helpful engineering shop and they managed to find a UK stockist of a suitably sized bearing, then also machined me an install tool! Legends

This nightmare gave me a chance to improve on the alternator bracketry which I wanted to beef up.

Am not happy with how my dash fits, it's under so much tension so I'll leave it as it is for engine start but have started making a template and ordering bits and pieces to make a flat dash.
